A while ago, a nice fella named Patrick joined this site to offer a free DL1000 (https://www.v-strom.co.uk/smf/index.php?topic=36474.0)

The 2004 bike belonged to his late brother who was known as 'CJ'. Patrick asked me to name the bike accordingly.

This week I headed down to Hove to meet Patrick and collect the bike. It had two flat tyres (one without a valve) and everything was pretty rusty and seized because the bike had sat in Patricks' garden for some years. I managed to get some air in the rear tyre and a few squirts of oil on the chain and the thing was moving, up the ramp and into my Van.

This is not going to be a quick restoration, in fact it could get cut short at any time if I discover the engine or gearbox are not serviceable. The level of restoration will also depend on how many miles are on the bike (unknown at the moment).

The first task is to wire in a new ignition switch. The top yoke is broken so it looks like it may have been stolen or attempted stolen at some point. Then I need to take the tank off to see if there is any rust inside (likely). Once that is clean, I will take the fuel pump assembly apart and replace the paper strainer. Then I will drop the oil and replace it. Then, only then, will I attempt to turn the engine over.

If everything moves nicely and the gears engage then I will start pulling her apart. At a glance she is going to need all new bearings, chain and sprockets, a top yoke, forks re-chromed or new stanchions. The caliper pistons and seals will need replacing as will the brake hoses. I have already removed the nest from under the seat that was obviously the home for a family of rodents and I have evicted several hundred spiders  :shock:

Other than that, a wipe down with a damp rag should do the trick.

As the bike needs a new ignition barrel (and has no keys), I need to change the fuel cap and the seat lock too. The breakers want up to £80 for a set of locks that are 17 years old  :shock:

So, I took a punt and ordered a set from China for £29 delivered. Can it really be worse than an old worn set?

I bought a lockset of Chinese origin for the SV for about the same cost and found them to be fine.

Personally, a quick spray of wd40 and I reckon it would be in better nick than some of the bikes I've had. Get it ridden - would be a good commuter  :auto-dirtbike:

Looking forward to the updates. I would think there is a good chance most bike manufacturers obtain locks and many ancillary components from China in the first place.
If the keys look a bit flimsy you could always replace them at a Timpsons or similar.

Any suggestions where I might find wiring loom sections, any decent breakers? There is a short section that goes to a connector behind the Rad then connects to the ignition switch. I would rather not have to hardwire it

A new battery arrived today and after a bit of improvisation (shorting clutch switch and cleaning side stand switch), I managed to get a readout on the dash. She has covered 18,300 miles.

For anyone interested, the cheapie Ignition and lock set (https://www.ebay.co.uk/itm/133036615470?ul_noapp=true) I bought didn't fit. The tail was too short (I initially thought there should be a connecting piece between the barrel and the loom). Also, with it connected the indicators and horn didn't work. With the ignition barrel disconnected and some scary jumper wiring, everything works.

I am trying really hard not to get carried away until I have the ignition sorted and the tank cleaned and see if she runs. I have manually selected all the gears today and all seems well.

Dressed in my Indiana Jones get up, I stripped the front of the bike off to battle the remaining eight legged monsters and also to get to the Speedo. If she runs I will want to replace the KM/H inlay with a MPH one (the bike originated from Ireland).

I did get distracted for a while, I lubed up the switches both sides, I removed the plugs and dropped a little oil into each bore, the throttle tube was completely seized, I stripped that down expecting to have to replace it or the cables, but actually, a good clean and grease and all is well (very satisfying)  :fix:

I have ordered twenty litres of white vinegar and some bicarb to clean the inside of the tank. If that fails there will be plenty of pickled onions available at the August meet.

Keep the pics and text coming Fat Rat it is very interesting, by the way there was a program on TV last week (Fantom Works) where they had a problem with rust in an old Austin cars fuel tank and they used two chemicals and left it over night and it was spotless in the morning, sorry I can not remember the chemicals  but I thought it might be of interest to you and the program might be on I player ? it was about a car that went in the water and the Austin

Dozz, if you're needing any help, don't bother gsx1400.org. I asked them how far I could raise the forks through the clamps before it interferes with the mudguard as I want to lower it for SWMBO.
all I got was a load of stupid comments telling me to fit raising blocks to the shocks to make it steer faster. Not exactly the sort of answer I wanted.

Great if you want to bolt useless bling to your bike and hints and tips on cleaning on good weather days rather than riding the thing.

Andy, I was going to ask if you wanted any help, but you can leave me out of it after I saw the size of those spiders!

I removed the fuel pump today to remove the dregs of fuel from the tank, given that the bike has been standing (outside) for up to nine years I was astonished at how little rust and general shite there was in there.

Do we have an auto wiring gurus on here? This is making me scratch my head. The bike came with the ignition barrel cut off so I was left with the wire tail, I bought an ignition switch with most of the wire tail cut off, so, simple, a bit of soldering and presto!

Except, the tail that comes from the loom has seven wires, 'how can that be' I hear you say, 'the plug on the end only has six pins  :shrug: Stripping back the insulation shows that the two red wires are spliced together, that says to me that the ignition switch needs separate feeds for different functions (why not do that inside the barrel)?

There are no markings on the red wires to distinguish between them. Any ideas (Parking light)?

I have stuffed it all into a connector block to prove it works before starting to solder, currently, with the two red wires in any order, I have no indicators or parking light.

I think it will be a matter of testing which wires are live once the ignition is switched on and looping a wire across to give power to the park light and indicators.
Just an idea as I'm not there to dabble as I would if it was in my shop .

According to the schematic for a K4 bike, there are only 4 wires into the ignition switch.Red,orange,orange and white and brown.At the first connector, red goes to black with a red tracer on the loom.Orange goes to orange, orange with a white tracer goes to orange and white (on the loom),and brown goes to brown.With the ignition switch on, red connects to orange which goes to the terminal block under the air box.Orange with a white tracer connects to brown.In the parking light position, red and brown connect together.The red wire on the switch is fed from F3,and the brown goes straight to the side/parking lights.Hope that’s clear, it’s from the Haynes manual.On the K5 model there are 5 wires.So I suspect it’s a K5 bike,unless it’s had a later loom fitted when the original corroded into the ether.Hope you can understand that.

I'm the donor of CJ and I am very interested in this restoration. I'm sipping some of that lovely Jamesons Mr. Rat gave me while reading this thread.

I posted the V5C that Mr. Rat and I filled in to the DVLA today so the bureaucratic side of changing ownership is underway.

I do hope the engine and gearbox are okay inside. It will be great to see CJ running again!

The tank is now full of vinegar, I shall leave that at least twenty four hours and then neutralise with some bicarb of soda. Then I shall strip down the fuel pump assembly and replace the bottom filter.

A bit more playing around while the tank is bubbling away nicely. I pulled the Rad off and was interested to see that the pesky connectors we all know and love were a bit grubby but nothing that would be considered corrosion. I gave them all a good clean and hopefully they will be good for a few years.

There are new cobwebs all over the bike today  :icon_batterup:

I am trying to get bits done each day but work stops play  :bawl: I drained the vinegar from the tank, it had been in there doing its work for more than 24 hours. Then three tanks full of a bicarb mix to neutralise the acid from the vinegar.

It came up well. I was considering sealing the inside with Petseal but it is in much better condition than I expected with no flaking rust.;

With the tank now clean, I set about stripping the fuel pump assembly.

I think it's fair to say this was overdue.

And breaking news!

After cleaning the filter assembly and fitting a new filter, I reassembled it back into the tank and fitted it to the bike.

I then added petrol.


I then turned on the ignition, and for the first time heard the bike turn over. No nasty noises, all sounds well.

But...

She wouldn't start.

There is a healthy spark but I don't think fuel is getting through. I will have to take the tank off again and remove the filter assembly to see if I have done anything daft. The battery is flat now so I may leave it until tomorrow.

Of course I didn't leave it until tomorrow  :fix: I found out why no fuel was getting through, the fuel pump is seized. So, in goes a new one, back in the tank, back on the bike and...... It primes  :happydance: (I thought that the priming was quiet on the other one)  :shy:

I just need to wait for the battery to charge to see if the bike fires. I managed to flatten the battery with the constant on and off whilst working out the ignition wiring.

It is lovely to hear that motorcycle. I was worried that maybe the engine and gearbox would be all seized up or something, that would be the end of the bike.

It sounds really good, as if it had last been started up yesterday rather than some years ago.

The Odo still records Km, that can't be changed as far as I know on the 03/04 model but now we have MPH (and I like the white)  :fix:

I managed to get an hour in the Man Cave this afternoon, so I started stripping the rear end in readiness to take the Swingarm and Suspension linkages apart.

I don't want to give the impression that I am a big scaredy pants but..... Each time I go back to the bike it is covered in cobwebs, I am sure I will come face to face with the big daddy of the spider world at some stage through this project. When I took the rear mudguard off, I thought this was it (it wasn't)  :shock:

A thorough clean and then I took an air line to it (I then had to sweep the Man Cave). The Silencers have their own garden going on.

Gosh! There are a lot of things living in that motorcycle.

It sat in my back garden for years and a big bush had grown up beside it. When I decided to move it, first I had to cut the bush way back. Some of the branches were growing through the bike. I was very careful with my secateurs so as not to scratch it though.

OK, let's get this show back on the road. I wanted the sub frame off so it can be blasted and powder coated. Also, I wanted to flush out any Spider eggs (there were quite a few).

It also makes it easier to get to everything I need to.  :fix:

That's quite a lot of crap on the swing arm for 18k.
Just cleaned mine 20k since the last strip down of the swingarm and it wasn't as dirty as that.
And you know that I have a phobia of cleaning my bikes.

Right, it is officially winter and CJ was always going to be a winter project. I have started to get the man Cave ready. However, slight distraction. I have just bought a 57 plate DL1000 that just needs a little TLC first  :shy:

It has been standing for two years, first job, strip the seized Calipers and rebuild  :fix:

A little bit more on the deviation.. The front brakes were partially seized on (that made it interesting getting in and out of the van). Because it has been standing outside for two years, I ordered new Caliper Pistons and Seals without even looking at them.  The previous owner has supplied a brand new set of OE Discs so along with new Pads, the front brakes will be as new.

I intend to get her running, serviced, MOT'd and then put her up for sale. She has a healthy 55k miles on her and is the GT version so if anyone is looking for a proper DL1000, without the hint of a silly beak, then keep watching this space  :smirk:

I had to take the front wheel off to replace the tyre valve which had perished. That motivated me to fit the OE Rotors and then rebuild the Calipers.

I wish to have skills like you to disassembly whatever you need. Only this stopping me to wire throttle bodies like in the picture below. I am too afraid to strip the bike. I am 99% convinced that this air leak is the suspect in my bike problem. Poping on deceleration is a signature of this issue.

Taking the tank off of a V-Strom is really straight forward. Take your time, there is always YouTube if you need a walkthrough  :thumb:

The deviation came with a new set of Sprockets and a DID Chain. It was well overdue a change, lots of sticking links (that may have had something to do with the layers of grease).  The last thing I will do before the MOT is change the rear pads.  :fix:

I really miss my bike lift (CJ has taken up residence). Some parts arrived today for CJ so I will get back into that soon.

Unfortunately not, it seems the long stay in Spain has had a real detrimental affect on gaskets, seals and generally anything rubber.

It is still serviceable but the effort outweighs the reward.

Well that is a shame but it can't be helped. I think you put a really good effort into trying to get CJ on the road again and I thank you for that.

It is interesting to me that it was probably the Spanish climate that did it for CJ. I had thought the Spanish climate was much less damaging than the British climate, however I guess that all the rubber stuff dries out in Spain.

I'm planning on buying a motorhome and keeping it in Spain for six months a year, November through to April. The idea is that I will fly to it when I want in the UK winter and go for a holiday there. I'm going to keep it in covered storage, which is much cheaper in Spain than it would be in the UK. This will have the benefit of keeping the sun off all the rubber seals and the kind of thing.

Anyway thank you for trying to get CJ on the road. I hope you have more luck with your future projects.

Storage in Spain is surprisingly cheap compared, at least, with the South of England, where I am. I actually let out my driveway in Brighton & Hove for a lot more than I would pay to store the motorhome in Spain.

There are motorhomes and camper-vans now made that can carry motorcycles, so you could keep both in covered secure storage in Spain for quite a reasonable price.
